I have been working on figuring out data acquisition systems within our budget to go with our intended iPhone/iPad dash board idea and use of computer for downloaded data analysis; I will soon post a question for input, suggestions and recommendations.

This week we had 2 snow days = no school, no work, so some of us made up by coming in Saturday.  Lots of work remains to get this car ready for Houston in mid April. I’ll have 3 different posts.

Photo 1 - Our front suspension is being made by “re-purposing” a front fork from a 1975 250 Honda Elsinor and other bits and pieces. Tim designed the parts using a Morgan set-up as inspiration. He then works with one of our volunteers and sponsors, Ed Staheli at his machine shop to get the parts made and learning machining at the same time.
Photo 2 - Drive train this year is a Comet Vario drive combined with #35 chain and a large, yet to be manufactured free wheel. Last year we used a Nu-Vinci variable speed drive until it fried then just plain centrifugal clutch and chain drive with a fixed ratio.  Engine is a clone Yanmar 4.5hp 210cc direct injection diesel.
Photo 3 – the team wants “cool looking” new LED head dual head lights flush fitted into the nose. To meet the regulations and start building the brackets we made a mock-up using parts from last years’ nose building jig to get the curvature and location right, using the pink foam mock-wheel to check for clearance
Photo  4 – Aron and James, both seniors and the drivers of the car fitting the ¾” balsa core carbon fiber floor which will become the integrated floor – tub – seat; It’s a hybrid set-up as we retain the lower and upper steel tube longerons.

Photo 1 -4 – one of the requirements for the car is to carry a suit case 20x40x50 cm.  For their first ever sheet metal work, freshmen Brooke and Jasmine are making one from very thin aluminum flashing and some angle pieces. Layout, mock-up, shearing, cutting, bending, flanging, dimpling, and riveting (both solid and pop rivets) are all new experiences involving lots of math applied.  The suitcase will have just a small opening on one end to insert the 12 lbs steel plate to bring-up the minimum weight of the drivers to the required 150 lbs. It all will lock safely into place in the car.

Photo 1+2 – A good number of ideas and solutions are shared between the ShopGirls’ high mileage prototype car and UrbanAutos.  Shante,their team manager being tired of connecting and disconnecting the electrical plug every time the rear body needs removal (and that is often) created the “contact” plate and laminated copper strips into the fiberglass body for the required starter light.

we had a  good and busy week - major accomplishments were the front suspension and steering.  The front suspension is a "Morgan" style upright, made from the front fork of a 1975 Honda Elsinor - we call it "re-purposing"; it's good basic machining which our students do at one of our volunteers tool and die machine shop.

Of course being Swiss we applied the "Swiss Cheese" drill holes to lighten the pieces.

The rack and pinion was installed in the center of the car, yet we are using only one side in order to have equal length steering rods (off center and center of the driver there was no room to add a steering rod to the left side.  The steering set-up will also incorporate the positive steering stop required. for the educational math there was camber and castor as well as Ackerman steering angle

In the right side of the last picture you see the required 20x40 x50 cm piece of luggage (your max. overhead carry-on dimension piece).  Jasmine and Brooke made it from thin alu flashing; it weighs only 2.5 lbs which is good as the piece is part of the car empty weight (those are the rules). It will eventually carry the additional weight required (steel plates) to bring the driver up to the minimum weight.

Work this coming week will be the carbon fiber tub and seatbelt attachments + new LED "super cool" and very bright dual headlights - stay tuned

Another 13 hour Eco/Urban car "Work-Saturday" done - 10 days until loading for the Houston Shell Eco-marathon. Today the Urban Concept car got wheels and rolled with human power all the way to the front of the school to the delight of our mascot - "Philippe the Firewall".

This is just a delight to watch.  Not only is the mental innovation there, the physical skill level at which this project is coming together is at a level comparable to many other builds on these boards.  First rate effort.

And here a "life signal" again - thank you for your nice comments and for keeping up with what we do.  Yesterday, we finally finished the Urban car and on the short test runs got it to do what we wanted it - after we reinstalled the idle governor control  :-D.  Attached pictures show the finished car and cockpit.  The rules require it to carry a overhead size luggage piece; we carry it in the passenger side and run it a single seater. A seat filler piece and additional 5-point harness will convert it quickly to a 2-seater.  The doors and cockpit tub are made from balsa or foam core carbon fiber 3/8-3/4" thickness.  For the "fun factor" we have LED light strips in the head light buckets and underglow under car with a 31 different mode controller !  More detail photos to follow - stay tuned

a couple more pictures, including the 'ShopGirls"'s car in lime green and pink!  The cars are on the way to the 2011 Shell Eco-marathon in Houston next week. Did I mention the Urban car geared in "LSR-Mode" will be able to go 56mph  :-)

MM, a slip of 22 mph for us would be allright - we are just are trying to get on the books; and Freud - we shall eat up to gain strenght for our Bonneville Venture.  A week from today we will know more about how the cars perform in the Shell Eco-marathon.  If nothing else that little car will make a great rolling coffee table  :-D
