Title: Electric Bike Build

I am documenting this build for Kent R, he and Randy N have been talking about building an electric bike the entire time I have know both of them. Kent has been gathering parts for the last couple months and finally got everything together and started building on Thursday night.


This will be a box that holds all of the batteries

Here the box is built, motor and controller in place. the motor will produce approx 200 hp and 450 ft-tq

This is the start of smaller carbon fiber box (1-4) that will go into the bigger box, the four boxes will hold a set of eight 13.6 volt 600 amp batteries wired in series to for a total of approx 430 volts.

We didn't get any pictures of Kent working because he was running around screaming at all of to get back to work the whole night. More to come this weekend and I will take photos with my camera so they are a little bit clearer.

No audio Geo, Kent is usually running around helping everyone with questions on how this or that is suppose to be, he has put a lot of time, energy and thought into this project before that actual build even started.

I am going to zip my lips in regards to details as this is not my project I am just helping out a little bit. Maybe Kent will chime in..........

That is a cool project. Sure doesn't look like ballast will be needed! Electric motors are pretty neat in that if you can keep them cool and feed them lots of current they will make lots of power. Usually the things that control the maximum amount of power you can get from them are mechanical things like output shaft strength, how well the magnets are secured to the case of armature, depending on the type of motor they are using.  If their motor has an "industrial" rating of 200 hps then they can easily get 4-5 hundred out of it if they can feed it enough juice!!

Water cooled, brushless, DC, 440 Volt, 200hp, 458tq, 5500rpm, direct drive. Target= 550lbs, 200mph. Gotta go if we stand a chance of racing it next weekend at elmo :-o .!.

May I suggest that Shannon pull his hair back when operating either the lathe or mill. I think it was Wink Eller who caught his hair in a lathe a while back. It could have been a bad accident, now just a funny story.

Seeing that monster of a motor, makes me really, really glad I planned on being able to run in both the under 150kg and 150-300kg class in AMA!   :-o

What does that motor weigh if you're targeting 550lbs?!  :wink:

This morning I started getting the batteries ready so they could go in the boxes Kent is making for Monday.


Here is the fixture we made on Thursday

Here are the batteries, there are 32 cells per battery and 8 batteries per bank, there will be 4 banks for this bike. So that is 256 cells per bank and 1024 cells for the whole bike.

Here is the tool I made yesterday...........keep in mind all of these are Kent's ideas I am just a laborer.

Once the batteries are in the fixture and clamped down the vise grip tool will be applied to the two terminals of the battery for drilling so the batteries can be joined in series.

Here are all eight batteries in the fixture, the ratchet strap is used first to bring everything together and then the turn buckle is used to dial in the desired tightness. This will allow us to get the batteries tight so when they go into the custom made boxes they will not move.

I took the two sets of batteries down to Kent's shop to pick up the other two sets and he and Shannon were hard at work finishing the carbon fiber boxes for the batteries.

Here is the box being prepped for drilling so the two half's can be bolted together. The top half will hold one bank of eight batteries along with the bottom half holding a bank of eight batteries, there will two of these enclosures.

Sockjohn     Thanks. I remember shooting the foto and had a vague idea of the speed and was too lazy to attempt to look it up. They did quite well for almost 35 years ago.

My understanding and research indicates it was "time only" during that time period.  He certainly deserves recognition, it was an outstanding effort and well before the time.

Thanks Kent, looks like the under 150kg is safe  :-D

Rumor has it that Bill is working on an electric streamliner for Bonneville.  I hope the rumor is true as it would be quite the sight! 

And Scott, very good work on the build diaries.  There are many people too busy building to take photos during the process, and many that do don't manage to detail it this well on the site.  Good luck on the Busa build as well!

this bike is just a developement tool to dial in the motor, controller power plant and then this stuff will go into one of my bike liners... then this chassis will go to Bill Dube in june... I also got a 80hp AC induction bike project that will go to the Isle of man for the first ever EV GP bike race...

Randy - Kent decided not to opt for the 8 track player, instead he will be installing a custom one off flux capacitor for time travel.

A few clear pictures of the frame. Frame is getting welded this evening and lots of progress made. I finished bolting and prepping 2 of the 4 banks of batteries this evening and tomorrow there should be a decent amount of people there to get a lot accomplished on the bike.........the weekend is getting closer!!

Wow!  Now we are getting to see a recognizable object to a car guy.  :-D  The battery box leaning against the build table is very fine!  Any tricks you care to share on keeping the warpage to a minimum when welding the frame tubes.

I am no expert on this, however when we did mine we welded as much as we could in the jig and made sure to move around alot so we didn't put to much heat into one area..........maybe someone whit more experience than me will chime in.

you cant really see all of the clamps that go on the table to keep it from twisting.. the most important is keeping the steering stem and axle blocks fixtured....

After I finished with the batteries I made all of these cables (2ott) to connect all of the batteries in series.
The orange ones will go inside of the boxes to tie the eight batteries together and the black ones will go outside of the boxes to tie the boxes together.

Here is one half of a box with batteries in it, the other half will get it's batteries and the two halfs bolted together. There will be two of these boxes in place of the wood box that currently sits inside the frame. The box is made out of several materials, fiberglass, kevlar and a outer shell of carbon fiber.

Thanks for the photos showing the clamps.  Do you weld all around one joint or partial and come back later to weld some more and eventually finish after two or three or four partial welds to keep the temp input down?  I'm trying to grasp the idea of welding each joint and keeping the temp input down to prevent warping.  Or does the clamping the frame to the table keep the tubes from moving?  If so I need a really big table to clamp the car to.

Nice to see Kent working  :roll:  Good thing the camera was ready.  Something about "fishmouthing" seems to fit... hmmm just can't make the connection...  :evil:

Fascinating idea and build.  Awaiting to hear how it runs.

Really no problem if Shannon doesn't cut his hair, once it gets caught in the lathe chuck he will look like Kent, except in place of the nice smooth skin Kent has covering his head Shannon will have a nice piece of scar tissue. If he had ever seen someone "scalped" by a machine tool he might not be so cavalier about it.

Over 400 pounds and over 2 inches of clearance...remember that the bike is sitting on the rims and no tires are installed...yet..I saw the battery boxes today and Kent and the team are "rolling right along"

Slim I believe Kent had said early the target weight was 550 lbs and the ground clearnace was going to be around three inches.

My first look this morning. Rex I haven't seen a NEWELY scalped---but I met a guy once who looked like Dr. Frankienstien's first cousin after what was salvagable was reattached after his hair was caught in a rotating shaft on a pice of farm machinery--very similar to a rotating lathe.

Kent and Shannon, you may think us way out of line for expresssing our opinions about SAFTEY. We care not a whitt about how Shannon chooses to wear his hair...BUT we recognise unsafe operating contitions. 

I am in a machining class right now. Our instructor will not let us even wear long sleeve shirts for saftey reasons. Please at least wear a HAIR NET or a cap. We look forward to continue seeing your other great build projects.

Yep, Shannon, you better tie your hair back in a ponytail or wear a hairnet-- sooner or later you're going to be "snatched baldheaded" by a piece of machinery. Even an angle grinder could do it!

Thanks for reminding me about the weight.  As for clearance -- in this photo I tried to allow for some tire -- and it still looks pretty danged near to the ground.  2-3 inches is fine -- just wondering, that's all.

Thanks for the photos showing the clamps.  Do you weld all around one joint or partial and come back later to weld some more and eventually finish after two or three or four partial welds to keep the temp input down?  I'm trying to grasp the idea of welding each joint and keeping the temp input down to prevent warping.  Or does the clamping the frame to the table keep the tubes from moving?  If so I need a really big table to clamp the car to.

Geo - Again there are for more experienced people here than me..........I try and weld as much of the joint as I can and then move to the other side of the bike to allow the other side to cool a bit. In the fixture you can not weld 360 degrees of all your welds so you weld as much as you can every where on the chassis until it can be removed and flipped over.

Good procedure for welding chassis-not my invention but the great Top Fuel builder Don Long's.

Weld all top (or all bottom).

Weld all bottom (or, conversely, all top).

Weld left outside.

Weld left inside.

Weld right inside.

Weld right outside.

You get the idea.

Today with help from Kent I was able to get all the remaing holes drilled for the batteries and the rest of the cabling made to connect all of the batteries along with installing the disconnects. This photo shows a complete box with out the cover on it.......

Tonight before I left just about all of the little things that need to welded to a chassis to make everything work were complete like steering stops, brake brackets, ect, ect. Kent has been working until 2 AM every morning and this evening and tomorrow will be no exception. If everything continues to go as planned we are hoping Kent will make a pass this weekend at El Mirage.

I will post more photos and maybe a video of the bike on Sunday or Monday evening when I get home from El Mirage as I am leaving in the morning.

hey guys.... Dr Burns from San Diego state university stayed last night till 4am just to make sure everything was working ok.... we finally got the rear wheel to turn about 3 am and then stuck her on the dyno.... if my wife didnt start vacuming the floor this morning id probably still be sleeping.... no time to post pix right now cuz i gotta haul butt out to el mirage and hopefully make history today.......

Well, history was made today. 9 days from the get go, to a new record for an untried vehicle. If that isn't history I don't know what is! Congratulations to the build team and Kent who fathered this project. It was weird watching him fly by with the dirt in the air but no noise. 102.962 if I recall. Next time he will go faster no doubt. Awesome job guys!! :cheers:
 Kent will sleep good tonight, Randy will sleep on the plane, again.  :-D

Today was a great day as the how fast can you build "Old Sparky" electric bike made it's maiden voyage and as Craig stated set the record. The bike drew a nice little crowd most of the day while the bike was out with lots of people pointing and asking lots of questions as to what they were looking at???

The single pass and record made all of the hardwork everyone put in well worth it as it was well deserved.

scott we got to make a second pass at 125mph and the batteries went flat.....not bad since we charged the batteries last "may".... got a few months to get the 440 volt battery charging stuff figered out and look out this baby is gonna haul...thanks for your help on the build...

Oh ps...Keenen Tatro tossed Daves Harley away a couple of bikes after my pass....probably top of 4th gear... He's alive, breathing, and no external bleeding but they transported him and were still waiting to hear how he is....lets say some prayers for him folks

thank you, thank you, thank you guys.!... boy that was a tough build... from 0 to world record in 8 days...thats cuz we took a sunday off  :-o hopefully my wife will like me again by the end of this week  :-o . but hold on were not done yet, this bike is just a development tool for the liner... were gonna start the battery management stuff this week. First we have to figure out how to get a Tachometer lead so we can get get some HP readings and simulate run duration on the dyno... luckily we can take it to a drag strip to continue to get the power to the ground... Then we need to get some data recording stuff.  I think we will start the liner build in Feb hopefully that will give us a little time before Speedweek... We will probably run this bike in May and June then thats it

very happy to get to met Sam and didn't get to "meet"    Kent but did help him get his leathers over his shoulders---was so GREAT to get to watch the build this past week online and the to get to watch the first pass from the line---NO noise just started making dust!!!!!!!!! :cheers:

On the 125mph pass Kent took off and about 80 feet out he left a Black stripe...and a little cloud of dust.. :-D

My Internist says if it leaves a "Black stripe" that's a sign of "blood in the stool," and a failing anal sphincter.

Well the electric bike is almost done being rebuilt with plenty of upgrades. Kent and crew have been burning the midnight oil to get this bike done and back to Bonneville. With the upgrades and rebuild Kent and crew will be looking to surpass the 179 mph mark in 2009.

We just got a phone call from Richard Hatfield of Lightning Motorcycles saying that the “Flying Banana Mk. II” just put down a 205.238 mph pass at the Southern California Timing Associations’ Speed Week at Bonneville. This pass makes Lightning the first electric motorcycle manufacturer/competitor ever to break the 200 mph mark, whether it be on the tarmac or at the salt flats. If verified during tomorrow’s second pass, the speed would shatter the outright land speed record of 176.434mph, which was set by Riches Nelson and his fully-streamlined Airtech Lightning Bolt electric motorcycle.

Lightning currently holds the AMA and FIM land speed records for the APS-Ω LSR class (A=special chassis, PS=partially streamlined, Ω=electric) for electric motorcycles weighing between 150kg and 300kg, after Paul Thede (of Race-Tech fame) took the Flying Banana Mk. I to 173.321 mph at Bonneville last year. This year according to SCTA protocols, Lightning’s bike has been impounded for the night, and the team will have another run tomorrow to solidify its record. The average of those two speeds will then stand as Lightning’s official speed, and if everything goes according to plan, Lightning will have raised the LSR mark for electric motorcycles into the 200 mph bracket.

Just got word that Kent and Randy made it Bonneville and got the bike teched today. Kent took the bike out for a shakedown pass this afternoon and went 160 mph.
