Title: 2004 Neon SRT-4 PS/F Build
Post by: kberjian on September 23, 2012, 01:28:48 AM
I have been working on the car for a few months to try to get it ready for next year at Bonneville.

To accommodate the air-water intercooler, I have removed a section of firewall and am rebuilding a new frame and firewall. The intercooler and a few of the panels are removable so I can connect the IC piping. I think this should satisfy the rules but would like some confirmation.

Had a few hours today and finished framing and sheeting the new front firewall.  Also made the fuel cell mounts. I rough cut the new rear firewall that will be a real pain to fit as there are even more curves that a weight watchers meeting. I might tackle the steering column mount and new dash tonight if I get time....

Started the internal skeleton for the front facia. At very high speeds I was told by the Racedeck guys that it would bend back until it would rub on the crash bar and the sides would be bent down almost 2". I am bending 1/4" pencil rod to get the contour and I will be bending up some 1" tube to frame it. The overall idea will be to have it mount to the crash bar, 2 bolts into each fender, and then the bottom will be covered by a sheet that bolts to the rad support.

Karson said it was ok for me to post up in here, so I'll be uploading some pics over the next week or two on the progress.
I'm hoping to generate some interest in here so I can bounce some questions around about the cage design. The rulebook is quite "open" compared to what I'm used to, so any suggestions will help.

Tubing is 1.750"x.120"wall DOM.
Built a secondary framework inside the car as these SRT-4's are not real stout from the factory in terms of sheet metal, and the 1/4"plate in the rules does not appeal to me much. There are a few places I've used it still, but minimized it. Inner tubes are 2x2x.125" in the front and under the main hoop. The rear rails are 1x2.5"x.188".

Going to post in the rules section about gussets, some places are such obtuse angles you can't meet the rules as per 4" from joint to outside of tube without exceeding the 6" length allowed.

Got the roof basically done today, just waiting to hear back on gussets for the windshield bar junctions.
Starting to look like a serious cage! Let me know what you think!

Any feedback guys? Anything you see that needs attention? It's not done, but I'd love to hear suggestions.
There are a few spots I need to complete triangulation, and more tubes on the floor, but I'm thinking about a centre windshield bar...???

The welding is excellent. Some of the nicest I've seen.  The car looks good and my guess is that the quality workmanship will follow through right to the end. Good luck with the project. I'm subscribed.

Acetone then sanding belt. Then acetone again before welding because of fabbing, etc.

Coming along. Going to have to yank it out and do some of the bars with it out of the shell.
Here we sit...

Gets a little hard to see stuff, but just trying to support the important parts as best I can.

It's the centre of the windshield at dash level looking from the outside-front

20 mins and it's out!! Glad I put some thought into the design for this purpose.
Put the outside door bar in, nice and tight!

I'm going to do a bunch of welding and a few gussets, then throw it back in to do the driver's side door bars etc.

That is one nice cage, well thought out, I also like the center bar in the front, ,Earl Wooden had one in his Crosley when he crashed and it probably saved his life as a thick alum. plate hit the bar and deflected it away.

Thanks tauruk. I'm a big Bobby Orr fan, so that means alot. I liked Gretzky and all, but Bobby was such a pioneer and game changer.
I started at this when I was just 12, so I have a lot of inches in already(now 34). I love it. Dreamed of doing this as a kid, living the dream.
Had some very good mentors through my early career, so I'm lucky.
Anyway, cage will go back in today sometime to fit driver's door x-over, steering wheel mounts, and a few more bits and pieces.
More to come!

Cool pictures and it is definitely harder for some of us to weld standing and in some of those positions vs. a table, but looks like that isn't the case for you  :-).

What are you using for a tubing bender?

JMR tubing bender(model 100 I think) and roll bender (KMS Tools Magnum brand)
Compared to welding on my back, or my head, this is a dream!!!
I've had some people laugh at how I work the pedal when I'm in a cage...armpit, thighmaster-style, etc.
I tried the hand control, hated it.
I'm going to try some nice gussets for the PS door bars to tie them in more, first time doing that style, so I'm going to play around a bit so I know what I want for driver's side.

I can't use the silly thumb control on my tig welding torch either. Just do what you do putting it between my knees or some time when welding close to floor level just using one knee.
Here a pic of Dave Chiotti our welder in a not so happy position.

We used to use verbal remote. The weldor would do his thing and someone would be standing on the pedal outside the chassis following the weldor's shouted orders. It actually worked fairly well as long as the pedal operator was also a fairly experienced weldor.  :-D :-D :-D

Now this I like!! That way if a weld turns out a little less than what you expected, you just blame it on the pedal operator!!! :-D

So just fitting up a few more door bar supports..

And then some counter-support on the outside at the junction point

Got door X all welded up on the bench, and some of the last major bars in place..

Thanks, yeah, I get kinda focused...
Was just a little perturbed at having to go weld outside etc. all afternoon/evening yesterday when I was on such a roll inside, in the warm.
I agree, the cage is about 90% done, and about 65% welded I'm happy to say. The hard part now is gong to be welding it in, and then putting the roof back on.
Hoping to have it wrapped in 2 weeks or less. The work behind this is starting to pile up...

PS - that looks like a very stout piece of steel or iron holding your seat in place.  Can I guess????  It looks to me like a section cut from a heavy walled roll body (like a steel mill work roll shell, something like that), or possibly cut from a centrifugally cast steel mill coiler "pinch" roll?

Just guessing.

Steve.

When we were looking a couple months back I was told that they should be available come spring, but who knows for sure.  I called all the US distributors at the time....

http://www.racegoodyear.com/distributors.html (http://www.racegoodyear.com/distributors.html)

...Shelby is the major.  Hooley and I have bought tires from Carter-Maxwell in Oklahoma City before but they were also out at the time.  We finally found them on here and right now there are some listed in the 'for sale' section on the site.

Good luck,

Sum

Excuse me if this has already been covered, but what kind of power do you expect out of
this engine? How much boost are you expecting? I know the old DSM motors can make a
TON of hp at 45+ psi, but I'm not familiar with the strength/limits of SRT blocks.

First rate craftsmanship on the cage and build, can't wait to see this thing run!

Aiming for around 1000 HP at the wheels. What I can put to the salt will be different and I will be running low boost and building it up as traction allows.

After almost two years sourcing/waiting for tires they are here!

I also am finishing mounting all the accesories onto the engine before I drop it back in.

Also spent a few hours unraveling the mystery of the universe in wire form... Sure am glad I printed all 1400 pages of the factory service manual to help decipher it.

Chris,
Just an observation but I predict that your cage will NEVER collapse!! Hope you never have to test it. Other than a few extra tubes that are some what redundant that is one beautiful job and the welding is absolutely the finest I have ever seen! I am going to steal your door bar junction treatment for the next cage I build, really a great idea. Looking forward to seeing you at the Salt!!
